AC / furnace return-grille filters

A return-grille filter seats in a wall or ceiling return grille — the metal or plastic grate that pulls room air into the ducts. Most homes use a 1-inch flat panel (printed sizes such as 16x25x1 or 20x25x1). Some grilles take a deeper 3-inch “top-hat” cartridge (for example Honeywell FC40R-style media) that seats in a 1-inch grille face while the rest hangs into the duct. These are not the same as a furnace blower-compartment slot filter, a thick media-cabinet cartridge (AprilAire 210 / 213, Honeywell FC100A1037), or a ductless mini-split wall-cassette mesh.

• Return grille (this page) — filter held by the wall/ceiling grille clips or frame. Common: 1″ flat panels; less common: 3″ top-hat return-grille media.
• Furnace / air-handler slot — filter rack at the furnace or air handler (often still a 1″ panel, sometimes 2″/4″/5″). Same printed size family as grille panels when the home uses one shared return size, but the physical location differs.
• Media cabinet — dedicated thick cartridge next to the air handler (AprilAire 210/213, Honeywell FC100/FC200 families). Not a drop-in for a thin grille.
• Mini-split indoor filter — mesh or insert behind a ductless wall cassette front panel. Proprietary by indoor model — not a grille SKU.

Many houses have the only filter in the return grille. Others have both a grille and a cabinet. Read what is actually in the slot before you shop.

How to find the grille filter and read the size

1. Locate the return — large wall or ceiling grate, often in a hallway or central room. Turn the system fan off before opening if the grille is hard to hold.
2. Open the grille — latches, clips, or screws. Support the filter so it does not fall into the duct.
3. Read printed W × H × T — nominal inches on the cardboard frame (e.g. 20x25x1). That printed size is what you buy.
4. If the print is gone — measure length, width, and thickness of the old filter (or the grille opening depth). Full method: how to measure.
5. Check thickness carefully — a 1″ panel and a 3″ top-hat are not interchangeable. If media hangs several inches into the duct behind a thin grille face, you may need a 3″ return-grille SKU, not a standard 1″ pack.

1″ flat grille panels vs 3″ top-hat media

• Honeywell / Resideo FC40R examples (facts already on those size pages + Resideo catalog) — FC40R1003 is listed as a 20 × 20 × 3 in. return-grille media filter (MERV 10). FC40R1011 is listed as a 20 × 25 × 3 in. return-grille media filter (MERV 10). Resideo’s filter replacement guide groups the FC40R line as return-grille filters with a life target “up to 1 year” and notes lower pressure drop than a one-inch pleated filter. Do not force a 4″ / 5″ media-cabinet cartridge into a 1″ grille pocket. Do not assume a 20x25x2 (~1.75″) fills a 3″ top-hat depth.

Common grille-return sizes (link to size pages)

Most U.S. homes with a single wall/ceiling return use one of the common 1-inch nominals. Start with the printed size on the old filter:

• 16x25x1 — very common hallway return
• 20x20x1 — common square grille
• 20x25x1 — common rectangle grille
• 16x20x1 — frequent smaller return
• Deeper grille media: 20x20x3 · 20x25x3

What NOT to do

• Do not force 4″ / 5″ cabinet media (AprilAire 210/213, FC100A1037, etc.) into a shallow 1″ grille.
• Do not buy a mini-split mesh or humidifier water panel when you need a return-grille panel: mini-split filters · humidifier pads.
• Do not ignore thickness — 1″ vs 2″ vs 3″ top-hat vs 4″ cabinet are different products even when width × height match.
• Do not run the system with the grille open and no filter if dust will pull straight into the ducts and coil.
• Do not invent dimensions — read the frame, measure, or match the OEM model on the old top-hat (e.g. FC40R1003 / FC40R1011).
